In this project, the client required a robust automation platform capable of interfacing with instrument air dryer compressors while ensuring uninterrupted operation and seamless integration with existing plant systems.


To meet these demands, the solution needed to deliver high availability, eliminate single points of failure, and provide enhanced visibility and control through integration with the plant’s PCS7 SCADA system.


The Challenge

  • Design and delivery of 11 fully redundant PLC panels

  • A hot-standby high-availability architecture to ensure continuous operation

  • Full integration with PCS7 SCADA, enabling enhanced monitoring and alarm management

  • A fully redundant network architecture to eliminate single points of failure

  • Standardized panel engineering to improve scalability and simplify maintenance


This approach ensured the system could maintain performance even during controller faults or maintenance events, while also supporting long-term operational efficiency.

The completed solution delivered measurable improvements across reliability, operations, and maintainability:

  • Continuous Operation: Hot-standby PLC redundancy ensured zero process interruption during controller faults or maintenance activities.
